- Decoration that degrades. Screen-printed logos on curved panels crack after two washes. Low-density 3D puff exposes foam edges. Both make the hat look cheap fast.
- No ventilation. Solid panels trap heat. Without eyelets, mesh sections, or laser perforation, comfort drops sharply after hour two.
- One-size-fits-nobody. Adjustable closures help, but crown depth matters too. Shallow crowns slide off; deep crowns feel tight. Getting this wrong means half your participants won't wear the hat regardless of how nice the logo is.

Crown depth matters more than people think. We offer standard (12 cm) and shallow (10.5 cm) profiles. If your participants skew female or include junior players, ask about shallow crown options — standard depth often sits too high.
3D puff that survives the laundry
3D puff embroidery looks premium on golf caps. But I've seen too many orders where the puff cracks, peels, or flattens after a few washes. The problem isn't the technique — it's execution.
Here's what we do differently at Caps Mill:
- Foam thickness matched to logo size. Large letters (>8mm height): 3mm foam. Medium (5–8mm): 2mm. Anything under 4mm height: we push back and recommend flat embroidery instead. Small text in 3D puff simply doesn't survive wear.
- Stitch density at 85–90% coverage. Lower density leaves foam exposed between stitches. Exposed foam yellows, cracks, and catches on things. Higher density compresses the foam evenly and locks it in place.
- Edge sealing pass. After puff embroidery, we run a satin stitch border around raised elements. This prevents fraying and gives clean definition. Adds ~30 seconds per cap but eliminates the #1 complaint we hear about 3D puff quality.
Flat embroidery remains the safer choice for detailed logos, small text, or budgets under $4/unit at MOQ 50. It's less flashy but nearly indestructible. Most corporate tournament caps we ship use flat embroidery on the front and tonal 3D puff on the side — best of both worlds.
Fabric weights that actually work in heat
Golf tournaments happen outdoors, often in warm weather. Fabric choice determines whether players keep the hat on past hole 10.

Ventilation matters as much as fabric weight. Options we offer:

- Metal eyelets: Traditional ventilation. Durable but adds weight (~2g per pair).
- Mesh back panels: Maximum airflow. Common on trucker-style tournament caps.
For premium events, we also upgrade sweatbands to moisture-wicking terry or CoolMax® lining. Costs roughly $0.20–0.40/unit but noticeably improves comfort during extended wear.
Ordering 50–200 pieces without overpaying
Most golf tournaments don't need 1,000 hats. Private club events, corporate outings, regional qualifiers — typical orders land between 50 and 200 pieces.

- 100–200 pieces: Sweet spot for most tournaments. Setup costs amortize better. Multiple colorways possible (50 each).
- Annual reorders: We archive your tech pack, digitized files, and Pantone matches. Reordering same design next year skips setup fees entirely.
Timeline for tournament planning: order at least 4 weeks before event date. That covers mockup (2 days) + sample (7 days) + production (15 days) + air shipping (5 days). Sea freight or complex decorations need 6–8 weeks. Confirm rush availability if your timeline is tighter.
Four QC stops we run on every golf cap order
Tournament hats represent your organization publicly. Defects show up in photos and social media posts. We inspect at four stages:

Will 3D puff embroidery crack after washing?
