You talk to the people running the machines. At Caps Mill, your contact (usually me or one of two senior merchandisers) walks the floor daily. Your samples come from the same line as bulk. Some factories hand-make samples in a separate workshop, then switch to a different production line for bulk. Embroidery, printing, patches: choosing what works

3D puff embroidery

Foam underlay creates raised lettering. Best for bold logos with thick strokes (minimum 2mm line width). Looks premium in photos and holds up to washing. Not ideal for: fine detail, small text under 4mm height, or gradients.

Flat embroidery

The workhorse. Clean, durable, works on any fabric. We use Madeira threads matched to Pantone codes. Default choice for corporate caps, golf events, and uniform programs. Stitch count typically 3,000–8,000 depending on logo size.

Screen printing vs heat transfer

Screen printing wins for large solid-color graphics on cotton or polyester. Heat transfer handles photographic detail and full-color artwork better. For caps specifically, curved surfaces limit print area — we'll flag this during mockup review if your design won't wrap cleanly.

PVC & metal patches

Adds texture and perceived value. PVC patches are molded (great for mascots, complex shapes). Metal badges suit heritage or luxury positioning. Both attach via sewing or adhesive backing. Lead time adds 3–5 days for patch molding.

Laser perforation

Ventilation holes burned into fabric panels. Popular for golf and running caps. Works best on synthetic fabrics — cotton chars. We laser-cut after dyeing so hole edges stay clean.

💡 Common mistake we fix: Clients often send vector logos designed for flat surfaces. Cap front panels curve. We adjust artwork distortion during digitizing so the logo reads correctly on a 3D surface. This step is included free.

From design file to finished cap: the real timeline

Here's what actually happens, day by day:

Day 0–1: Artwork review & tech pack

You send a logo (AI/EPS/PNG) and tell us the cap style, color, and decoration method. If you don't have a tech pack, we build one: panel count, fabric weight (typically 180–280 gsm), sweatband material, closure type, stitch spec. Free. Takes 24–48 hours.

Day 1–2: Digital mockup

We place your logo on a 3D cap render showing exact placement, scale, and thread/print colors. You approve or request changes. Unlimited revisions at this stage. Most clients finalize within 1–2 rounds.

Day 3–7: Physical sample

We cut, sew, and decorate one physical cap using production materials and machines. Ship via DHL/FedEx. Sample fee applies but is refunded against bulk order. This is where you verify fit, color accuracy, and embroidery density.

Day 8–22: Bulk production

After sample sign-off, we source fabric (or pull from stock), cut panels, embroider/print, assemble, and finish. 12–15 working days for standard orders. Complex decorations (multi-patch, chain stitch) may add 3–5 days.

Day 23+: Shipping

Air express (DHL/FedEx/UPS): 3–5 business days to most countries. Sea freight: 25–35 days. We provide tracking and commercial invoice for customs. DDP available for select destinations.

QC checkpoints we run on every batch

We inspect at four stages, not just at the end:

  • Incoming fabric: Weight verification (±5% tolerance), color fastness test, shrinkage check. Reject rate ~2%.
  • Post-embroidery/print: Thread tension, color match against Pantone swatch, registration alignment. Defective panels are replaced before assembly.
  • Post-assembly: Crown shape symmetry, visor stiffness, sweatband stitching integrity, closure function. Each cap is hand-checked.
  • Pre-shipment (AQL 2.5): Random sampling per ISO 2859-1. Checkpoints: logo position ±2mm, stitch gaps, loose threads, packaging completeness. Fail = full re-inspection.
